Everything You Need To Know About Cable Harness From Design To Assembly The cable harness is a vital component that is found across many different industries today, from aerospace through the rail and military. This is often what provides the connections that keep key equipment running and fuel vital machinery and innovation. A tiny flaw or a faulty wire could trigger a challenge situation and ruin a very expensive piece of equipment so it’s crucial that a cable harness has been designed and made to the highest standards. This is everything that you need to know about how that can be achieved. What is a cable harness? It’s the combination of all the vital cables and wires that are required to transmit electric power and signals to a certain specification. Given the large numbers of cables and wires that can be involved in a piece of equipment it’s vital to ensure that they are organised – and also protected against the conditions they are required to operate in. That’s the job of the cable harness, to ensure that the system is properly organised and protected. Wiress harnesses and cable harnesses are two terms that are often used interchangeably but there can be a big difference. A wire harness tends to be used for interior work, with wires individually sealed and then wrapped in an external casing. A cable harness tends to be designed for a much harsher environment and will need to be more durable as a result. Where are cable harnesses used? Everywhere from under the sea to in space. That’s why a cable harness needs to be able to cope with different extremes of environment. That could include, for example, compression and expansion, as well as extreme temperatures and situations where there might be high levels of friction or abrasion.

However, the design process usually starts with ensuring that extensive measurements have been taken so that engineers know exactly how much cable is required between each connection. It will also be crucial to ensure that there is enough ‘give’ factored into the design so that the risk of breakage is minimised. Before the assembly stage there is usually a prototype that provides the opportunity to test out whether the final product will work. And the assembly stage… Although there is some automation available for cable harness assembly, much of this work is still done by hand, especially for a custom design. The first stage – wire cutting – can often be done by machines but this is then followed up by stripping back the casing and crimping and soldering the wire into connections. In the final stage of assembly, the harness is created and, once the wires have been fed through, everything will need to be taped off and measured to ensure that the design specification has been met.
